    Thats what happens when spark plugs are over-tightened =) good job on the repair! I used to heli-coil aircraft cylinder heads, and I can say a good helicoil job will withstand anything you throw at it!

      Just a follow-up:

      According to NKG (the spark plug people), and echo'd by Suzuki, the following spark plug install install advice applies (the stuff at the top I added):
      ========
      The block is made of aluminum, while the threads of the spark plug are made of steel. The potential for damage to the block's threads from mis-threading spark plugs or over-torquing them is extremely high.
      Coating the threads of the plugs with a light coating of high-temp anti-seize compound is highly recommended.

      Installing Brand New Spark Plugs:
      Using a spark plug socket, turn by hand in reverse (counter-clockwise) to line-up the threads, then turn clockwise by hand until snug.
      Using a Torque Wrench per the Suzuki factory service manual (torque wrench highly recommended!), set wrench to 8.0 lb-ft (aka 11 N•m, aka 1.1 kg-m, aka 72.0 lb-inches) and torque to spec.
      Without a torque wrench, per the Katana owner's manual, once snug to the hand, turn 1/2-turn for brand new spark plugs.

      Reinstalling Used Spark Plugs (NOT THE SAME IF NOT USING TORQUE WRENCH!):
      Using a spark plug socket, turn by hand in reverse (counter-clockwise) to line-up the threads, then turn clockwise by hand until snug.
      Using a Torque Wrench per the Suzuki factory service manual (torque wrench highly recommended!), set wrench to 8.0 lb-ft (aka 11 N•m, aka 1.1 kg-m, aka 72.0 lb-inches) and torque to spec.
      Without a torque wrench, per the Katana owner's manual, once snug to the hand, turn 1/8th-turn for used spark plugs.

      Cheers

          Thaz, I was going to replace the other three plugs when I got the bike from you on Friday because the tank was already off, but then I decided not to because I keep hearing about the over-tightening issue and I didn't want to screw anything up because it was already running smooth. Maybe one day I can ride(not trailer her ) her back down your way and have you to install the other three plugs for me?

                  Have you been riding Catcha? how is it doing?
                  Thaz, I took her for a spin up to Hocking Hills/Old Man's Cave yesterday evening for a spin. She did fine on the highway and great in the twisties! I kept her under 72 on the highway. I didn't try to work her too hard. She held up like a champ, thx again.

                  There were plenty of deer in the middle of the road up there last night around sunset. They would be standing right in the middle of a blind curve to. It was a great evening to ride!
